How to solve common coating flaws in reverse roll coating

Reverse roll is a common PSA and converting coater: about 500–5,000 cps, a wide coat-weight window. Typical hardware is an applicator (often also the pickup), a metering roll, and a rubber backup at the laminating nip. Dam-fed or pan-fed. Metering/applicator speed ratio typically 0–1.0; applicator about 1.5–2.0× line speed; metering about 0.4–0.6× line speed.

Coat weight and smoothness come from speed ratio, metering gap, backup pressure, plus coating rheology and surface tension. Those combine as capillary number Ca = μVa/σ (viscosity × applicator speed / surface tension). Ca and speed ratio set the wetting line — where the film splits between metering and applicator rolls. That position controls ribbing and cascade.
